A typical flexible road is built in four main road construction layers: a compacted subgrade, a granular sub-base (GSB), a wet mix macadam base (WMM), and a bituminous surface on top. Each layer spreads the wheel load a little wider so that the soil underneath is never overloaded.

When a new road develops potholes within a year, the black surface usually gets the blame. In our experience the real cause sits lower down, in a base that was thin, poorly compacted or left without drainage.

Subgrade: the natural foundation

The subgrade is the existing soil, cleared, shaped to the right level and slope, and compacted with a roller at the correct moisture. Soft or clayey patches are dug out and replaced with better material.

This step is easy to rush because nothing visible is being built. It is also the step that decides whether the road will settle later.

GSB: the drainage and support layer

Granular sub-base is a graded mix of crushed stone, gravel and sand laid over the subgrade. It does two jobs: it adds strength, and it lets water drain away instead of softening the soil.

  • Laid in layers of controlled thickness and compacted with water.
  • Shaped to the road's camber so water runs to the edges.
  • Thickness is set by the expected traffic and the strength of the soil.

WMM: the main load-bearing base

Wet mix macadam is crushed aggregate premixed with water in a plant, then laid with a paver or grader and compacted. It forms a dense, stable base that carries most of the load before the surface is laid.

Why the mix is premixed

Mixing in a plant gives a consistent grading and moisture. Hand-mixing on site often leaves pockets of loose stone that later become weak spots under heavy vehicles.

Bitumen surface: the wearing course

The top layers are hot bituminous mixes. A prime coat is sprayed on the WMM first, then a tack coat between bituminous layers, so that each layer bonds to the next.

  • Busy and industrial roads: a dense bituminous base course with a bituminous concrete wearing layer.
  • Light-traffic and internal roads: premix carpet with a seal coat is common.
  • All roads: laid at the right temperature and rolled before the mix cools.

Well-built road construction layers also make future repairs simpler. A pothole on a sound base needs only a surface patch, while a weak base has to be dug out and rebuilt.

Why roads fail early

  1. Water trapped in the base because there is no camber or side drain.
  2. Thin or uneven GSB and WMM to save material cost.
  3. Inadequate rolling at any stage.
  4. Bitumen laid on a dusty or wet base without a proper prime coat.

Conclusion

A long-lasting road is built from the ground up. Get the lower road construction layers right and the bitumen surface has a fair chance of lasting; skip them and no amount of black top will save it.

Frequently asked questions

What is GSB in road construction?

GSB stands for granular sub-base. It is a compacted layer of graded stone and sand that adds strength and drains water away from the soil.

What is the difference between GSB and WMM?

GSB is the lower drainage and support layer. WMM is a denser, plant-mixed aggregate base above it that carries most of the traffic load.

How thick should road layers be?

It depends on traffic, soil strength and the type of road. Thickness should be worked out from a design rather than a fixed rule.

Can bitumen be laid directly on soil?

No. Without a compacted granular base, the surface will rut and break up quickly under traffic and rain.
